Just finished the initial build of what we have dubbed "Ghetto Tusken Raider". The goal of this was to scratch build the entire costume for under $100 in materials. We ended up going just a hair over. The head took about 6 hours to build and the robes, shoes, gloves, wraps, belt, and breather 12 for a total time of 18 hours. Although not screen accurate it passed the 4ft rule in that you didn't recognize the Dollar Store purchased components until you were that close. Here it is mounted and in action!

First complete sets of Link ears out of the mold!

Did a test pull from the brush up latex surface in the silicone mold using cold polyfoam to back fill. The strapping method left too much flex in the mold seams causing it to expand too far and buckle the detail mold when the support expanded. Overall however it turned out well enough to start another and purchase heavier straps!

Putting Neelix into the support mold and then out again! Next step is steaming the core and applying the ea. release in prep for the polyfoam.

Finishing up the silicone mold with keys to line up the support mold. If you are going to build it... Do it right!

Nearing completion on a client commissioned Talaxian. We started with a life casting of his head and ears and built it up to mimic the features of "Neelix" from Voyager. Next steps include removing tool marks, final feathering of edges and then a silicone mold with plaster support.
